I'm just trying to do a simple robot arm. It has one elbow, and it only changes its heading, nothing else. Its basically a V where the to ends of the V open and close in a straight line.

I have it set up and working with IK moving the 2 parts of the arm based on the position of the hand, and it works fine, except towards the end of the extend position it snaps stiff and breaks, even though it still has plenty of room to be bent.

Arg?

sounds most like your prebend has gone a bit wrong.

Make sure first that your items/bones only have IK applied to the one channel, make sure theres about 3 degrees of prebend at the shoulder and elbow pivot points. u can also try turning the goal strength up, and turning the stiffness on the IK channel at the elbow to 0.
